Installation of 2021132 - Ricoh Ricoh System - 2 trips Trip 1: Unloading, setup of machine and preparation for Site Acceptance including mentoring/training of ADP and Ricoh personnel as time permits. ADP must have a Machine Champion assigned to work with the MFT team the entire time onsite. ADP to provide rigging support including a licensed forklift operator to assist in moving equipment into place as well as provide specified power and air to machine once moved into location. -5 days Trip 2: Re-validation of machine in preparation of Site Acceptance and leading Site Acceptance. Training. - 3 days

Sunday 07/30 Transport to MSP airport, fly to Louisville SDF, pick up rental vehicle and secure AirBnB. Lynn travel 8 hours. Monday 07/31 Got onsite and met with Sam and James, who will be working with us onsite. Met with Riggers about 9 as they unloaded forklift and started unloading unit. Unit (main section) was placed by noon, and I started leveling and locking dock legs of unit. The electrician met and installed pigtail to our unit and showed me where to connect it to when ready. Sam showed me the ethernet drops and Air supply so I could connect when needed. Jack joined me at about 1:30. We then started un-palleting small parts pallets and hooking up baggers to mainframe. We attached APL to the mainframe. Were part of Phone conference @ 4 with the personnel of Ricoh and ADP. Lynn onsite 8.5 hours. Jack onsite 3.5 hours, travel 5 hours. Tuesday 08/01 Continued with the wiring set up. Attached chipboard feeder to unit. Added end of arm tooling to robots (7th Axis). Performed some training and final setup on chipboard training with James. Performed final setup and some training on loading the APL and Main Feeder with James for paper. Having issues firing up Bagger 3. Set rest of Bagger 3 set up on hold and contacted Sharp. Continued setting up Baggers 1 & 2. Tried to connect to customers ethernet but having communication issues. Lynn onsite 9.0 hours. Jack onsite 9.0 hours. Wednesday 08/02 ADT is working on hooking up their PC and resolving ethernet issues. Still waiting for a callback from Sharp. Contacted Patrick and he suggested communication cable issues. We swapped with known good cables from Bagger 2, no change. Fired up unit and started running “Sheets”, just a few minor sensor tweaks and unit was running well on just Baggers 1 & 2. Darin worked with the ADP IT guy on communication. Received a call back from Michael at Sharp. We checked a few things and he said would run it up the chain and call me back. Corrected a corrupt file issue with Darin over Phone. Darrin and I again tried to hook up communications from our side with no success. Lynn onsite 8.5 hours. Jack onsite 8.5 hours. Thursday 08/03 Run some 10-minute runs on paper “cuts”. Ran Sam and James through the system including APL, Main Feeder, Chipboard Feeder, simple robotic features, HDMI function and use, Bander loading, Bagger loading, Bagger start up, Bagger program selecting. We also went over a complete changeover from paper to envelopes (Cuts to Stuffs). Started figuring out a recovery process with Sam if unit fails, so minimal product is affected, and job restarted. Set up a Service ticket with Sharp to try to get a callback. Received a call back from Jorge from Sharp. As he was assisting me checking out relays, I found two loose wires from the circuit board dangling. The diagnosis was crimp connectors failed and the wires slipped out of connectors. The actual crimp connector was still in the spring clip of board while wire was out and dangling. These had to be bad crimps and came loose from vibration during travel, as they were buried behind other wire looms and inside printer controller box blocked from hitting or pulling damage. Put back together and tested operation of unit, O.K. Mike Emola and I then talked on the phone about confidence of testing next week. Lynn onsite 10.5 hours. Jack onsite 10.5 hours. Friday 08/04 Finished set up of Bagger 3. Also had to correct the robot grip on Bagger 3 as product was causing an Axis Amp fault (usually meaning too tight). Ran some large envelope stacks to Bagger 3, found reworked box of bags not workable and switched to an older unopened box of bags. Fixed bag issue. The feeder has an issue that air knives are interfering with counts of 45 through 50 on feeder. The air knives need adjusted slightly upwards (1/8th inch). Due to time constraints to get Jack to airport, I will adjust air knives Monday morning. Got Jack to airport and transferred belongings from one AirBnB to another for next week. Stopped at Fleet Supply and purchased AAA batteries for flashlight, more zip ties for wire tie down and cleaning, and some more silicone adhesive as one metal weight came off paper weight guide of feeder assembly, also to be done Monday morning. Lynn onsite 6 hours and misc. running 3 hours. Jack onsite 6 hours and travel 4.5 hours. Monday 8/7 Tighten docking legs down on the whole unit and apply locking Jam nuts to lock in place. Move the Air Knives up the required 1/8th inch for clearance (just the middle 3 of 5). Re-glue the metal weight back onto the plastic paper product weight strip. Ran some paper product. Sam and James changed over to envelopes. Ran some envelopes and checked the operation of bagger three after wire connection repairs on circuit board (relay 1006 and printer ground [2 in total] ). Performed well on both accounts. Ran a few jobs on envelopes and changed back over to paper. APL was skipped on changeover process and messed up feeding of product. Blew fuse of feeder. At the end of day so I left and stopped at Grainger for replacement 10-amp 250-volt fast blow fuse to replace bad one. Lynn onsite 8 hours and Grainger trip 1 hour. Tuesday 8/8 Replaced fuse assembly and tested feeder. Adjusted APL to match product being run. Metal weight on plastic paper product weight did not hold (bad adhesive), so reglued it with different product. Run some more paper through unit. Issues with bags in Bagger #1. Removed 5-6 bags from roll and issues disappeared. Working with Sam and James more on the strict loading of APL unit and how it affects feeder. Tried to explain and show them how it can “make or break” operation of feeder. Tried to run a “live” job given to us from Mark and Jennifer. It did not want to run well. Jammed a few times and found out that humidity has changed the envelopes used and swelled them up to almost twice thickness. Lynn onsite 9 hours. Tuesday evening Mike Emola and Peter Nordling joined me. Wednesday 8/9 Peter started looking over the unit and making fine adjustments to refine the unit. Adjusted the air knives a slight bit more for better efficiency. Installed two (2) static brushes. Peter also found one of the side stack cylinders not working. Upon inspection he found the mounting plate bolts had broken off. We were able to remove broken bits of bolts and Mike chased down new bolts. Reinstalled air cylinder and checked operation, worked as should. I contacted Matt at MFT to receive a digital copy of the manual so we could change / add a few things that we found incorrect or missing. I (Lynn) am presently working with that. Started running envelopes and printers started doing weird things. Then the unit went down, and HDMI went blank. The PLC unit went corrupt and erased itself. Peter chased PLC issue, I continued manual proofreading, and mike chased bolts and hardware. I worked with Darin to try to connect to PLC as ADP does not allow internet connection to unit. It was agreed to re-flash a PLC from MFT and send it down overnight to replace. Lynn onsite 10 hours. Peter onsite 10 hours. Mike onsite 10 hours. Thursday 8/10 Replace PLC with sent re-flashed one. Unit fired up but is still having communication issues. We are struggling through it by emergency stopping the unit and resetting PLC every once and awhile. Ran product through both paper and envelopes. Patrick from Sharp found that the new redone bags from Sharpe were no good either and they searched through boxes to find some decent enough to use. We tried to perform SAT, but communication issues were too much for the unit to perform properly in an efficient manner. Tried numerous adjustments but made no progress. Meeting with ADP/Ricoh personnel to decide the next step. Spent lots of time on communication issues. Lynn onsite 14 hours. Peter onsite 14 hours. Mike onsite 14 hours. Friday 8/11 I attempted to communicate with PLC with my laptop and downloaded software with Darin. It was found we needed an earlier version of said software, so we downloaded that. Peter and I reworked the top clamp of 7th axis assemblies and re-zeroed them. Peter and Mike reworked the placement of the chipboard feeder. It was then time to drop Peter and Mike off at the airport. As dropping them off, I exchanged rental cars, as it was decided for me to stay another week to establish communication to unit with Darin to help diagnose communication issues, perform a few minor changes, and help the transition for ADP personnel to drive and operate the unit. After vehicle exchange at airport, I returned to facility and gained access to unit thru downloaded software. Darin and I performed some testing and isolating and found that the unit runs as should when our short-term shelf computer is running unit, but communication issues come up as ADP computer is connected. We then pinged the ADP computer and found it is being severely delayed by something we are presuming on the ADP end, as our shelf computer is not experiencing those issues. Left building at 6:00 pm to transfer to new AirBnB. Lynn onsite 9 hours and 2 hours travel and Misc. Peter onsite 5 hours. Mike onsite 5 hours. Monday 8/14 Replaced LAN cable for the HDMI of Bagger 1 with a longer one, so not so taught. Ran 3 envelope jobs. Unit ran well. On the 4th job we had numerous issues, and it was agreed that the product was full of humidity and swollen, causing the problems. After lunch we ran 2 more jobs and checked over robots. All seemed well, so we had 2 more envelope jobs created and run. System runs good except for communication issues we are still working on during process. Lynn onsite 9.5 hours. Tuesday 8/15 Loaded more envelopes and ran 4 jobs. Had one light jam right away from an apparent loading issue. Also had 3 data issues (1 upside down envelope, and 2 misnumbered batches). New design 7th axis upper paddles arrived. Installed on Robot #2 during the changeover to paper. Re-zeroed robot and tested on 10, 25, and 50 paks. Ran some paper batches that ended up being small count. Jaw worked well and as expected. Changed the upper jaw assembly on robots #1 & 3. Re-zeroed both robots. Found upper limit parameter was off on Robot and adjusted to closer spec for it (to open more fully). Lynn onsite 9.5 hours Wednesday 08/16 Check and test Robots on paper (currently loaded). Ran 4-5 jobs of paper product. Changed over to envelopes. Found a batch of bad bags (17 x 19) on the roll. Simply removed 8-10 bags off roll and the bags seemed to operate as needed from there. Had some issues with programs (we thought), ended up being the changeover list was not being followed and going off memory. This resulted in the feeder program being set for paper not envelopes and visa-versa. Changeover and ran some large bunches of envelopes to test out robot #3. Adjusted zero again to alleviate large batch slipping. Appears to have taken care of the issue. Tried to correct communication issue with ADP I.T. Person over phone with Darin. Not figured out Yet. Lynn onsite 13 hours. Thursday 08/17 Morning off for a personal Trip. Back at ADP after lunch as they were having some no data issues with QR camera. Wiped off the camera and the unit started back to working normally. Discussed with customer paper dust issues and where to blow out or wipe down to help. Participated in a group meeting over phone with MFT, Ricoh, and ADP. It was mentioned in the meeting to erase the data files on the shelf computer (little black one in electric box known as “The little Black Box”, so all involved can relate to it), and reinstall a fresh copy from a flash drive. ADP policy will not allow data transfer from a computer on their wireless system to unit. I then downloaded from shared file emailed to me from them (ADP). Downloaded to a flash drive. Uploaded to the little black box. I then loaded a job and started job to make sure there was communication from new files to unit. All good. Lynn onsite 6 hours. Friday 08/18 Cleaned and checked out of AirBnB. Fueled and returned the rental car. The flight was slightly delayed but landed at 7-ish central time. Lynn Misc and Travel 10 hours. Monday 08/28 Travel to MSP Airport, fly to Louisville, Pick up rental vehicle, and travel to ADP plant. The unit was in a locked state. upon inspection found unit was stuck on a non-used line of code that was missed when removing a section that was tried. Called Darin and we removed the said line of code from the system and restarted the system. Adjusted robot 3 arm clamp as was losing grip during drop. Participated in a meeting with ADP/ Ricoh personnel. Went to Home Depot to get some SAE (non-Metric) hardware that was missing on bagger #3. Left Home Depot and checked into rental house. Lynn onsite 3 hours, travel and hardware trip 8.75. Tuesday 08/29 Arrived at plant and started installing programs from a flash drive (Studio 5000 & Auto ID {Keyence}), to The Little Black Box. Also adjusted pick point of robot on conveyer (with help of Hunter over Phone). Adjusted sides of drop table to allow feeder control side trailing end to better drop. Also dropped the air pressure of the Air Ski's down to about 25 psi, as they were causing an Eddy Current of air, and blowing around the top sheets on tall paper stacks. Ran a few sheet jobs to make minor adjustments. Typed new lease codes into both the Main Product Feeder and the Chipboard Feeder. Changed over to stuffs to try to run a "live" job. Ran fine. Participated in daily meeting with ADP/Ricoh personnel. Lynn onsite 9 hours. Wednesday 08/30 Ran a few stuff jobs to verify system for test. All looks fine including robots and baggers. Changed over to cuts to reverify for test. Mostly looked good. The only issue still appears to be on large stacks (298), the top few sheets float around in a column of air before leaving the drop table area. Tried adjusting the position of air knives to help with turbulence. Peter joined me in the afternoon. He extensively set and rechecked the drop table area to help with the issue. Also checked the timing of the air knives actuating against the position of the paper. Appears that the paper floating issue is getting better, but now the feeder is jamming up once and awhile. Get ready for testing in the morning (Thurs.). Lynn onsite 12.5 hours. Peter onsite 4 hours. Thursday 08/31 Arrived at the facility and prepared to run some material. James had started to clean belts and blew the unit out with air, in preparation for testing. We loaded some product and ran some before people were to arrive. Seemed to run well. People arrived and we started testing. The first 15-18 paks of the first job ran well, then some jamming of the feeder occurred. We performed some adjustments and then resumed testing. Product jamming then became an issue and we spent a large window of time dealing with it. Testing was then postponed to Friday to try to resolve the jamming issue. Lynn onsite 12.5 hours. Peter onsite 12.5 hours. Friday 09/01 We checked out of the AirBnB and headed to ADP’s facility. Loaded fresh product and tried to resume testing. The cuts were just not working with the present machine setup. After trying a few different adjustments, it was agreed to move on the stuffs and see how feeder was working on them. Starting testing on stuffs. Had one issue on the first test but was found that an envelope was upside down in the customers stack and was just a oopsie. Ran a few more jobs of envelopes. The feeder worked fine. It was then agreed that with the performance of the feeder on the cuts section of testing, some additional work was needed to be done with system. Testing was stopped and a future game plan was established. Peter and I, after the meeting cleaned up the premises, and left for departure at the airport. Turned in the rental vehicle and flew home to MSP airport. Lynn onsite 6 hours and travel 6 hours. Peter onsite 6 hours and travel 5.5 hours. Saturday 09/09 Travel to MSP Airport. Fly to SDF, obtain a rental car, and traveled to ADP facility, Dropped off toolbox, picked up security badge, and gave robot 3 a quick look to see what was in for on Monday morning. Checked in to AirBnB. Lynn onsite 1 hour, travel 9 hours. Monday 09/11 Unstuck and Rehomed Robot #3, Put 7th axis back together and recheck zero. Seems ok. Changed over from envelopes to cuts. Replaced Air skis and adjusted evenly. Replaced magazine side plates with fabricated extended exit rail models. Started to set unit dimensions in drop table. and started to adjust time and delay of the new air ski's. Lynn onsite 10 hours. Tuesday 09/12 Still phasing the timing of the air ski assemblies. Found the exit holes were too far down discharge end and work better with the last two holes blocked off. Otherwise it shot paper back upwind and caused issues. Taped off the bottom two holes on skis to make sure works well before shortening. Meeting with team in afternoon. Lynn onsite 9 hours. Wednesday 09/13 Continuation of getting feeder going and timed correctly. Meeting in afternoon with team. Lynn onsite 9 hours. Thursday 09/14 Verify feeder for paper and envelopes. Run thru existing product. changeover to envelopes and finish existing product to test. changeover to paper again to verify changeover. Meeting with team in afternoon. Lynn onsite 9 hours Friday 09/15/23 Run product with James. Cuts 7-8 jobs and changeover to stuffs. Performed some minor adjustments. Attended team meeting in afternoon. Lynn onsite 8 hours. Sunday 09/17/23 Check out of Airbnb, turn in rental car, fly back to MSP. Lynn travel 8. Thursday, 9/21 Peter Travel 5 hours Friday, 9/22 9:30-2, 3-7:45 replace center ski, adjust machine, test bags Peter onsite 9.25 hours Saturday 9/23 Fine tuning, changeovers, training 9-12:30,1:30-7:15 Peter onsite 9.25 hours Sunday 9/24 Change overs, running, training 9-8pm Peter onsite 11 hours Monday 9/25 Training 9:30-11:30 Peter onsite 2 hours Travel 5 hours Tuesday 09/26 Travel to MSP, Fly to SDF, gain rental vehicle and Airbnb. Lynn travel 8 hours. Wednesday 09/27 Adjust parameters of the robots 1&2. Adjusted speed of grab on conveyer and opening distance. Run some product with James (Envelopes). Ran 4-6 jobs. adjusted bagger 1 & 2 printers darkness settings down to "15" area as "26" was too much and causing blotches. Lynn onsite 9 hours Thursday 09/28 Finished with the testing and adjustments of robots. Running products Lynn onsite 9 hours Friday 09/29 Turn over Airbnb, travel to SDF, return rental and flight to MSP (2 hour delay@ SDF), travel home. Lynn travel 8 Monday 10/9 Travel to MSP. Flight to SDF, attain rental vehicle, and Airbnb. Stopped t plant dropped tools off, acquired a security badge, and talked to Sam. Lynn travel 8 hours. Tuesday 10/10 Adjusted mistyped code of robot #2. Worked with programmer to resolve PLC issue. verified after repair that lock up issue was resolved. Copied formulas and code lines of robot #3 and sent to robot programmer to help correct a "user defined area issue". Ran some product for verification. Executed both live and test jobs. Unit performed great. Afternoon meeting with the team. Lynn onsite 11.5 hours. Wednesday 10/11 Adjusted code in Robot #3 to "enlarge" user defined area for the recovery of robot in fault reset mode, Tried the air gap windows 7 - Windows 10 patch in the bagger printers. It was found to not be the correction preferred. I then backed out the patch changes to put printers back to previous state. Ran some live and test jobs thru the machine, Mike Z. then checked them so they were correct.. Thumbs up for the afternoon. Attended progress meeting with the team. Lynn onsite 12 hours Thursday 10/12 Stopped at plant to pick up forgotten material (Folder). Turned over rental unit. Travel to SDF, return rental vehicle, fly to MSP and then home. Lynn onsite .75 hours, travel 8 hours. Monday 10/23 Phone support on a few jobs that are double producing bags and acting weirdly. Sent some pictures and job files of the said jobs to Darin to help see if any thing weird is in data or software program for them. Lynn phone and computer 2 hours. Tuesday 10/24 Phone and computer support on same jobs as last evening. Received some data files and photos from ADP. Counter checked them with Darin to try to figure out issue. Was determined a visit will be required. Visit planned for Wednesday 10/25. Lynn phone and computer 3 hours Wednesday 10/25 Arrived at plant and downloaded error logs of all three baggers to a flash drive, converted to my laptop, and sent them to Sharpe for the Software engineers to examine. then proceeded to methodically reset things till unit became responsive again. It was agreed with ADP personnel in charge to convert unit back to black service box in cabinet until further steps are made with the desktop unit involved in process. Darin then joined me over the cloud to help diagnose and get machine unlocked. it was found that some changes we made to try to get desktop unit may be non productive to programming and causing issues now. we then reverted some internal programming changes back to pre desktop times and will address the lagging and firewall issue with the ADP desktop at a later time. The fault of the 10000004 test program (variable envelopes) was found, corrected, and verified (a double zipped folder). Coding was changed to the Keyence barcode reader to help it reset itself in error situations. Sharp got back to me end of the day with some more questions on the severely lagging startup of the baggers, and will reconvene with me soon on some answers or next steps. left machine in a state to be tested for the double bag and woonky paks getting banded together issue and will be relayed back to us in Thursdays meeting. Participated in team meeting. Lynn travel 3 hours (from another job in area), onsite 9 hours Thursday 10/26 Camped out in ADP parking lot for a few hours, headed to SDF, turn in rental vehicle, fly to MSP, travel home. Lynn travel 8 hours. Sunday 10/29 Travel to airport (MSP), fly to SDF, gain rental and lodging. Lynn travel 8 hours. Monday 10/30 I put November Lease codes to both main feeder and cardboard feeder's. Contacted Sharpe thru e-mail to let them know I was onsite for assistance. Adjusted air pressure on the Bandall bander to get a tighter stack (bands were coming loose in the mailing of bags). Sent more information and some GO-PRO footage to Sharpe. We ran 3-4 live jobs with no issue. Participated in a live team meeting. Lynn onsite 8 hours. Tuesday 10/31 We ran some live jobs, no issues. Performed some more info transfer with Sharpe and a few FaceTime calls. Had one misread and had a envelope from a batch get bound in the next occurring batch. Sent info to Darin and had batch reprinted to retest. Adjusted the "Dog Leg bracket pre-bander to not lift small paks of envelopes so high, they are slipping on bander exit belts on light (3-5 envelope ) staks. Found the new banding material is leaving a tail on the bottom end of the packs. Will try to figure out tomorrow. Took some running videos and sent them to Sharpe. Went back to hotel and processed a few slo-mo videos and sent to Sharpe to go with previous ones sent. Emailed Mike E to get contact info for Bandall problem and explain what is happening. Lynn onsite 10.5 hours, hotel work .5 hours. Wednesday 11/1 Performed some phone work with Bandall and discovered that only way to shorten tail on product was with a narrower seal plate and arm assy. Relayed info to Mike E., and order process started. Ran lots of product thru ( Envelopes) and started figuring out mounting and sensor options for some sort of Drop Table sensor. Team meeting attended. Run lots of tet material thru system. Lynn onsite 12 hours. Thursday 11/2 Installed Drop table Sensor and wired into cabinet. Tested out Drop table sensor. Worked with Darin to program sensor into system and verify compatibility. Ran some live jobs, and a presentation of live jobs, for demo purposes to assorted managers. It was a good test to verify sensor and all seemed to work well, Darin and I chatted on queue position programming and some other miner changes to programming to go with that. Replaced blue masking tape on robot gripper palm with grey anti slip friction tape (robots 1&3). Ran alot of test material thru to help verify Drop Table Sensor. No concerns yet. Lynn Onsite 11 hours. Friday 11/3 Stopped into plant to perform some slight housekeeping duties to machine and surrounding area. Verified robot drop zeroing and tested. Good results. Checked out of hotel and traveled to SDF. Return rental, fly to MSP and travel to home. Lynn onsite 3 hours, travel 7 hours. 12/18 Worked with Ben @ Pregis extensively to try to resolve printer communication issues. Uploaded a few flash programs and adjusted security settings on the units. Not resolved yet but in progress. Worked with Peter on fine tuning machines. Peter went thru feeder assembly and tried to resolve bander issues, while I worked on robots and printer/ bagger units. Still having some issues with Bander and printer/baggers. still working with Ben @ Pregis on baggers / printers. Lynn and Peter onsite 20 hours (each). 12/19 Perform SAT for all of unit. Ran into some printing of QR code issues with printers. Contacted Ben Hess from Pregis and we went thru settings and found some communication issues with upgraded operating system. Was able to continue with testing ,but issue still needs addressed. Lynn and Peter onsite 10 hours. 12/20 Came into plant for a half day to continue SAT, mostly to re-due sections we had QR read issues on the day before. Unit received a "Conditional Pass" as long as Pregis and Band-All take care of the issues with their components. Lynn and Peter onsite 5.5 hours. Travel 8.5 hours.
